Hi all, time for a new thread as I'm close to making a prototype now and it would be good to gauge interest on these, especially after the time, parts sourcing, and learning I've had to do to make them ::)
As it stands, I have a suitable plastic and silicone to produce the flags from, that'll look almost the same as the originals but in light grey. I' 've also found a supplier for the red and white stickers.
Today I've been working on the poles and I'm fairly pleased with the result. Supplied will be two lengths of aluminium. I was considering painting them, but I've stuck with following the originals and have found a light grey heat shrink wrap that will look very similar to the real ones. The only problem is that both aluminium poles and heat shrinks are sold in 1m lengths and (typical!), the real ones are about 60cm so it would mean buying two, losing a LOT of aluminium, and charging about £6 extra if I were to do them the correct length. As a result and to keep the sale price as low as possible I think it will be best to use one pole cut in half. This will mean that my one's are about 3" shorter than the originals, but will make them a very competitive price. I'd like thoughts on this though!
So, that's where I'm at right now, I should have the first prototype ready to take photos of on (hopefully!) Sunday or Monday!

I would have been interested if only you had reproduced these about 3 months back - I managed to track down an original. May be interested in the indicators though.

Hi Danny. Could you get the poles in 1.2 or 1.5 mtr lengths ? I can remember 18 month back I sourced ally poles that were 1.2 mtr , I did not bother as I thought of powder coating, but your shrink wrap is a more cost effective way especially as you can get all kinds of colours. I do tip my hat off to you with the indicators and all, and if you do succeed then I do think that you will be selling to those who did not believe or any quiet negativty. Go for it ;)

B&Q don't do a suitable diameter and Wickes only do 1m lengths... I will try other sources but 8mm apparently isn't a common size(!)
The indicators will be easy if I can figure a way to get the back parts off... but the rear ones seem to have the black rear part firmly stuck on, so any ideas how to separate it to mould?

Regarding the removal of indicator, you better ask if there is anyone who has a broken one or buy one from ebay. You may end up breaking the lense. m

The first one the longest length is 300mm, the second one would actually work out more expensive than me getting two from Wickes.
The poles I'm trying to keep as cheap as possible to keep the overall cost down of a set, so here's what I have so far. A 1m length of tube is about £3.50, a 1m heat shrink is £2.90. That would mean I can keep the cost of the complete high viz set to somewhere around £20, maybe very slightly more. That's reasonable as it's under half the price of an original. To double that would push the kit cost to nearly £30 which is where most people would pay a little extra for an original one... so what I ideally need is a 1.2m length for no more than £5 to keep the kit cost at a level that people can easily afford :)

"The first one the longest length is 300mm" , did you look properly ?? ??? You can go up to a meter, but can choose 600. The second is 5mtr length at 9.95, thats well in your budget.
I only had a quick look, had another now and found 4 others up to 1.5 meter @ £5.20 by google. ::) Oh well I tried bud, its late and im caffled on stella. chow.

Ah, I was looking at that Ebay listing on the Kindle so might not have shown all the options... I'll have a proper look at the 5m one tomorrow though, it would be good to get them the correct length but I'll see :)

Be sure not to work in an unventilated room, the fumes from polyester resin are very dagerous. :o

Like it Karl lol! Well I'm going to try starting to remake some of the hard to find parts for the C5... Mainly the hi viz mast, front light, rear light and indicators. With time and a bit of money it's possible, but I'm starting with the hi viz mast as it's the easiest shape to mould. The poles I've almost done now, I can do those now but in a lighter grey, and the chemicals today are to make the flag! So I'll keep you updated on how it's going with photos!

Look forward to seeing how it turns out. I would be interested in buying a replacement rear light for mine - my original is chipped on one corner and has damage to the inside lip.

same, my rear light is damaged. The man who owned it be for me was using it then the control box caught fire and the heat from the fire went up to the back light then there was a lump in the light :P :P :P

Great work Chas! I'll keep you updated! With rear lights the problem's going to be the plastic. Resin sets in about 2 minutes which means I can make a load of them very quickly, but also that by the time I've mixed it, added the colour and started pouring it it will set half way up the mould, so I need to have a think exactly how to solve that :-/

Hi Danny,
I noticed you quoted that you were going to order polyester potting compound, this is a lot cheaper than epoxy but more brittle. So I'm wondering if the lenses will hold up to knocks etc. Why didn't you order the slow setting hardener, I don't know what the working time is for polyester but epoxy with slow setting hardener can be worked with (poured/spread) for up to 4 hours.

No, I was originally going to use polyester, but I'm now using polyurethane for the flags. Finding a supplier who can supply small quantities has been tricky but I've got a good company now so when I do the rear lights I'll talk to them about it. Even with a slow set gardener the rear lights are going to cause me problems, like how to mould around the vertical lip, how thick to make the mould to ensure an even thickness when I mould them because if it bows at all it will result in a thin/thick middle etc, and also how to make them cost a reasonable amount. If standard rear lenses are selling for around £25, I'll need to charge at most around £12 for mine and when you take into account the silicone, resin, pigment plus time etc I' m just not sure yet how I can do it which is why I'll be doing the indicators next, then headlight (which will have problems moulding the shape of the back part as it doesn't suit a 2 part mould, and then the rear light.
One step at a time though, I'm going to perfect the high viz first and go from there :)

Hi there Danny .The resin I used you have to mix the colour tint to one of the resins them mix both together giving you more time for pouring

Good point Chas, I forgot about that. I normaly mixed the pigment in the resin first then added the hardener.

I'm just still not convinced there's enough time to mix and pour it without rushing and getting air bubbles in it ??? It's a huge bit of plastic to make and I'm still not sure if it's financially viable like the other items are yet :-[

I don't know why I didn't think about this before. There is a company not far from where I live, they produce things from plastic plates, e.g. chemical tanks and baths etc. They allow me to take cutoffs, free of charge, from their waste containers, this kind of material would be very suitable for the Hi-Vis mast plates.
Please don't ask me what type of material it is, I can't remember, they list the materials they use as PE. PP, PVC, PETG, PVDF. This stuff can be easily cut, filed, and polished, and is available in various thicknesses.
Bye the way the plate for my Hi-Vis mast is from pexiglas, but this is harder to work with than this other stuff.
I don't think you'll find anything cheaper than free. :D :D

A possible solution might be to try and remanufacture the replica parts without them being a direct copy. Can you maybe alter the design so that you save on materials or simplify the construction process ?
Just my thoughts , but if you can manage to make something that fits the relevant hole, looks very similar but does the job perfectly well then that would be good enough :).

I'm only really interested in making accurate reproduction that look authentic to give the parts supply a boost. I've got a dead C5 in my garden that has got a blanking plate over the rear light and looks awful, but the cost of parts far outweighs it's value which is what spurned the project. If I can get that old beast to the point where, using replica parts, people think it's original, then I'll be happy ;-)

Quick update, first half of the silicone mould's now made, looking good so far! Also I finished making the two poles today and I have to admit that they came out far closer to the originals than I expected! I'm intending to sell the poles as part of the 'kit', but I can produce these seperately if anybody requires replacements for their own C5's.
As expected, the coating is a lighter grey, and the two poles that I have made are about 3 inches shorter than the originals, but I can make them to the same length as the originals for extra cost. They look fantastic, and having heat shrink like the originals will last a long time, especially compared to the 'painted' surfaces that I imagined them to have! They do, incidentally, fit really well as I've left a bare 4mm at the base which fits perfectly into the holes on my C5, but you may need to file the hole out slightly to accomodate your flag.
The cost for two poles at 50cm (shorter than original) will be £12.50 including UK postage, abroad will be slightly more.
The cost for two original length poles (measured directly against mine!) will be £20 including UK postage.
Apologies for the dodgy photos, but my C5 stays firmly in the dining room when there's bad weather around so I can't take better ones at the moment! ::)

Thanks, it's going well so far so fingers crossed! Ironically the high viz mast is the easiest out of the parts to do as it's a fairly easy shape to make and now that the poles are done it should be a really good copy! The last problems I've got to try and solve with it now are how to keep the colour of the flags the same as it's only a 0.5% dye... literally 1ml difference would make one a totally different shade from another! And although I've now got high viz red and white sheets of A4, it's a fairly irregular shape so I need to try and make a template to get it cut right every time!
Really getting there though and I think that when they're complete it really will look very, very similar to an original at half the price :) The poles cost a lot more than the flags!

OK! mine are not original they came from Slovenia years ago. Both rods are tapped one has a metal plate and the other from pexilas. They've been tapped on the lower end for an aerial connection.

Hi there as it has been said the bits that go into the poles are short as with most of them the break off .If you don't not have one that has been damaged let me know ..and you would have to the remould it with the longer pole inserts ...

Interesting, I assumed they were the length they came as it sits in the poles well! Does anyone have a photo of a complete one? I've been talking to my wife and because it's going to need a completely new mould we're going to have a try at indicators next before working on the flag again, for the simple reason that they should sell far better and bring in money to pay for the rest of them :-) Plus, it caused a problem moulding a flat shape, indicators should be far easier!

Quick curiousity... I think I was lucky that my first C5 had the plugs that fit in the holes to support the masts in place because it seems my other one doesn't have them. Did they come with the original kit? Any ideas how to replicate them?

Let me explain. I've got two C5's. On one, the masts fit perfectly in the holes, on the other they drop straight through. What's the bit that the first one has in the holes?

No sure what the technical name is but if you take it out it looks a top hat, chas did make some of these a while back. It would be fitted to the C5 at the factory.

There are a couple of tiny air bubbles that don't really notice. The poles are heat shrink plastic around aluminium tube.
Let me know your thoughts guys and I'm going to sit down and have a cup of tea and sleep while I think up the prices ::)

Excellent! They're coming out really well, but I'm having a slight air bubble glitch at the momenton the bottom lip, near where it says "REAR". I should be able to overcome it with a bit more work, but I'm really pleased at the result so far! The air bubbles you can only really notice if you 'look' at the flag, but even so, at the moment they're a LOT cheaper than holding out for an original one and they look almost identical.
As it stands at the moment, it will be:-
Flag + short poles - £20
Flag + long poles - £26
Postage to UK - £4
Postage to Europe - £8
Once I've made some more and got a stash of them I'm going to be having a go at the front indicator next!

Wow, will definitely want a short set when you've made enough. I was going to buy a standard hi-vis flag for a recumbent, but that's 10times better.

I was looking at the prices yesterday and I suddenly thought that the prices I gave before are exactly the same as buying through Ebay, which isn't good because of course buying direct from me on here avoids the Ebay fees... so!

Like I say, they look really good, they're a great cheap option rather than paying huge money for a 'real' set. The plastic look and feel is very, very similar to the originals too :)

They aren't at all brittle or fragile, and you can bend them, perhaps, about 4mm without fear of it snapping but are solid and firm too :-) I'm actually pretty sure I'm using the same material that Sinclair did, because other than the colour it's almost impossible to tell the difference from mine! Interestingly, my original one has the red sticker slightly offset, in the flag too, and even that's the same! I do think that as a budget alternative you'd be hard pressed to tell it apart and for safety rather than show they make a great alternative!

I have one of the original ones and one of prongs that fit into the poles has snapped and is stuck in it. It looks to me like the prongs on your new one are a bit short like you have taken a mold from one with snapped prongs.
Does anyone have any tips for making the shorter prongs stick in the poles?

I'm really glad to hear it! With the colour etc they aren't identical to the originals, but for the safety point of view they do look and feel like the originals, and a lot cheaper :-)

What is the length of the original poles ??

Originals are 60cm. Because my tubes and heat shrink comes in 1m lengths it means I offer two sizes, 50cm which with the flag is £20 posted, or I can do 60cm but it's £26 posted :-)

Finally got around to fitting the Hi-Viz mast to my C5 today. They're pretty much spot on as-described, the casting is very crisp where it says FRONT and REAR, the outer edges could do with a quick rub down to remove casting flashes, but thats easy enough - I'm very happy with it indeed :)

Wow, that looks great even though I'm bias lol :-) With those pictures they actually look almost identical to my original one that that was moulded from! Thanks for the photos!

The legs on my original Sinclair flag broke about a week ago so I ordered a replacement from Danny. It arrived this morning and I got it fitted. It looks fantastic, closer to the original than I thought it would.

Wow, great photo :-) I'm glad it worked well, the irony is the the darker colour actually blends in with the original poles better than the usual, lighter ones I make which is great! Like I said though, if you do get any problems etc just let me know and I'll pop another in the post.

No problem, I'm really glad you're pleased with it! We've taken them off of sale temporarily now until we do a remould but hopefully next month we'll have them and also going to have a try at centre caps too :-)

The guy selling those indicators kits etc is a shrewd cookie, separating the kit up and selling the various items individually will certainly increase the sales price.

Seen those, it's a way of using Ebay to advertise the new site set up by dansretropod ;) Rival sites do come and go , not a problem as I'm sure there's room for more than one c5 website 8)
